Thermal vs A4 printing for Indian sellers: a real cost breakdown

What shipping labels actually cost per order on inkjet, laser and direct-thermal printers - the per-label maths, the break-even order volume, and where cropping fits in.
Label printing is the operating cost sellers think about least and pay most consistently. It is a few rupees per order, every order, forever - which makes it worth about ten minutes of arithmetic. This post works through what a shipping label actually costs on the three setups Indian sellers use, where the break-even sits, and why cropping changes the answer regardless of which printer you own.
The three setups
- Inkjet on A4: the printer most sellers already own. Cheap hardware, expensive consumables, slow.
- Laser on A4: higher upfront cost, much cheaper per page, fast, and the toner does not smudge in transit.
- Direct thermal 4x6: a dedicated label printer with no ink or ribbon at all - the label stock darkens under heat.
Cost per label, uncropped
Start with the worst case: printing the raw marketplace PDF, one A4 sheet per order, label on top and invoice below.

The headline is that inkjet is two to three times the cost of the alternatives per order, and it is the setup most new sellers default to. Note that thermal is already cheapest even before counting speed, and it never fails at 11pm because a cartridge ran dry.
What cropping changes
Cropping the label out of the A4 page does two different things depending on your printer.
On an inkjet or laser, cropping lets you put four labels on one A4 sheet instead of one. Paper and toner per order fall to roughly a quarter. That takes a laser setup from about Rs 1.40-2.10 per order to something closer to Rs 0.35-0.55, and an inkjet from Rs 3.10-4.60 to roughly Rs 0.80-1.15. You pay for it in the time spent cutting sheets apart, which is real but small.
On a thermal printer, cropping does not reduce stock cost - you use one label either way - but it is what makes the output usable at all. Feeding an uncropped A4 page to a 4-inch roll scales the barcode down by roughly half, and a barcode at half size on a 203 dpi printer is the single most common cause of failed pickup scans. Here cropping is not an economy measure, it is a correctness measure.

Where the break-even sits
A basic 203 dpi direct-thermal label printer runs a few thousand rupees. The question is how quickly it pays back against what you use now.
Against an uncropped inkjet at roughly Rs 3.50 per order, thermal at roughly Rs 1.25 saves about Rs 2.25 an order. A Rs 4,000 printer pays for itself in about 1,800 orders - three months at 20 orders a day, or under a month at 60. Against a cropped laser at Rs 0.45 an order, thermal is slightly more expensive per label and the case for buying one rests on speed and reliability rather than consumables.
- Under ~10 orders a day: crop and print 4-in-1 on the printer you already own. Do not buy hardware yet.
- 10-40 orders a day: a thermal printer usually pays back within a quarter, mostly on time saved rather than paper.
- Over 40 orders a day: thermal is the obvious answer. Per-label speed of about a second and no cartridge changes matter more than the stock cost.
The costs that do not appear on the invoice
Time at the dispatch desk
An inkjet takes roughly 10-15 seconds per A4 page. A thermal printer emits a label in about a second. At 50 orders a day that is roughly ten minutes of standing-and-waiting reclaimed daily - about five hours a month, which is the part that actually changes how dispatch feels.
Failed pickups
A label the rider cannot scan gets left behind. You then carry the parcel to the next day, field a customer message about the delay, and take the delivery-SLA hit. It is hard to price exactly, but even one avoided failure a week comfortably exceeds a month of paper savings. Sharp, correctly sized barcodes are the cheapest insurance available.
Smudged labels in transit
Inkjet output runs when it gets wet, and parcels get wet. Laser and thermal both survive handling better. If you use inkjet, a clear tape strip over the barcode is worth the two seconds it costs - but do not tape over it with anything that reflects, or you trade a smudge problem for a glare problem.
Thermal label fade
Direct-thermal labels darken with heat, so they also fade with heat and sunlight over months. For shipping labels that are scanned within days this is irrelevant. It only matters if you were planning to use the same stock for long-term storage or archive labelling, where thermal-transfer with a ribbon is the right choice instead.
A practical recommendation
- Start by cropping, whatever you print on. It costs nothing, takes ten seconds a batch, and either quarters your paper use or fixes your barcode size.
- If you are on inkjet and shipping daily, move to 4-in-1 A4 output today. It is the largest single saving available without spending anything.
- Once you are consistently past about ten orders a day, price a 203 dpi direct-thermal printer that takes 100 x 150 mm rolls. Buy stock from a supplier you can reorder from easily - roll quality varies more than printer quality.
- Whatever you print on, print one label and scan it before running the batch.
